Urea processing: Is a fertilizer granulator necessary?
Urea exiting the synthesis tower typically appears as a molten liquid or a powder. Powdered urea is prone to moisture absorption and caking during transport and can easily drift away in the wind during spreading, failing to meet the requirements for mechanized application. Consequently, converting urea into granules is an essential step in commercial production. The key question is: which type of fertilizer granulator should be used?
Two Technical Routes: Worlds Apart
Large-scale urea enterprises typically employ a melt granulation process—such as a rotary drum fluidized bed or a prilling tower—where molten urea (at approximately 140°C) is sprayed onto seed particles, building up layers until the granules reach the desired size. While this method offers massive production capacity and yields perfectly spherical granules, it requires an investment of tens of millions and must be integrated directly with the urea synthesis unit, making it unsuitable for processing plants that source urea externally.
Small and medium-sized processing plants generally opt for the dry extrusion granulation route. Double roller press granulators compress dry powder materials directly into pockets on the roll surfaces at ambient temperature, forming granules in a single step. This process requires no drying or binding agents and generates no wastewater or waste gas emissions. It offers exceptional versatility regarding raw materials—handling urea, ammonium chloride, ammonium sulfate, potassium chloride, and various compound fertilizer formulations—with formula changes taking as little as half an hour.
If the raw material is externally sourced powdered or crystalline urea and the goal is to produce bulk-blended or compound fertilizer granules, a fertilizer compaction machine is the most pragmatic choice due to its low investment cost, streamlined process, and low energy consumption. However, if the priority is granule sphericity and ultra-high production capacity—and access to a supply of molten urea is available—then a rotary drum fluidized bed granulation system should be considered. Urea processing does not strictly require a granulator, but commercial urea almost certainly does; the key lies in selecting the right technical route to match your production capacity and raw materials.
